    The weather seal already has holes in the aluminum? If so the putting shims into the gap would likely be fine for the side seals. The top is usually where you would have trouble with bad mounting. There is almost no force on the side unless you put it too tight.

    I had this on a bunch of motors on commercial door operators. They had a bad batch with switches that wouldn't switch over. About 1-3 seconds and it would trip the breaker.

    It is my understanding that normally when they fail they give some sort of warning. Flickering. Buzzing. Delayed start. Low output. Inconsistent lighting levels.

    The torsion springs actually cost between $20-30 each. If you are buying one at a time. I wish i could sell springs at $85/ea.

    yes use a pair of slings to install the curtain. Also a genie lift can be rented for like $50-60. I have used a come-along in the center of the curtain and attached to the barrel but it it not really a good idea.

    A proper length of cable should have 3/4" of a wrap on it when installed properly. That last quarter of a wrap on the slightly raised portion of the drum will almost not even affect it. Especially when we are talking about what he is planning to do anyways.
