Pex manifold or a simple "t" fitting?
are your loops the same length? if not i would go with the pex manifold with flow meters to adjust the flow.

HVR, when to use it????
Most i put in are controled with a humidistat that also turns on the furnace variable speed blower on the lowest speed.

Putting Nat Gas furnace on floor, or?
After looking around i found a old pic of my furnace with the return air elbow and filter rack.

Is my old Furnace done for?
when you are checking the heat exchanger pull out the burners and shake the rust out of them and make sure all the holes in the burner are open,that will cause a delay in ignition.

Might also change that flex gas line going through the furnace cabinet to black pipe,after time they can rub a hole in the flex line.
