    You are right, access to the back side of the work is required for this to work. As far as the mention of keeping it in place w/o feed, I don't have trouble with this most of the things I've used it on it didn't matter and the unit is pretty light.

    How to bend 1/8" thick aluminum sheet

    Another thing to try would get the extruded, (I assume) channel and round over the out side edges with a carbide tipped router bit.A router table works great for this and will give you the appearance of a formed channel.

    Do all of your drilling first, then go to the shapeing. It's alot easier to hold a square or retangular peice in a drill press vice than an odd shaped one. Agreed with the hand held jig saw, use a wood cutting blade though. You need rapid chip removal.
