We were able to get the truck done enough to drive it to our family Thanksgiving gathering. What a rewarding moment! On our way out of town we got the truck weighed again, 8180#. The weight without the bed was 7220#. The new weight included the rear bumper, shower pan and some misc tools that I estimate to be 100#. So our empty shell including sub frame weight is approximately 860#! Very pleased with that number.


We sourced a door on eBay from an RV parts wholesaler that sells scratch and dents out the back door of one the big manufacturers. I'm pretty sure this door was intended for an R Pod. It had a few minor scratches and a slightly bent mounting flange but overall was in great condition. Courtney vinyl wrapped it to match (and cover the very ugly cream color it came in) and we got it installed.

We considered leaving the back two panels off while we built out the interior to make things easier, but ultimately decided the bathroom needed to come first and it goes in the back corner. Finally! The last panels are in and the box is sealed up!

You can also see the simple rear bumper. This will also get a spare tire carrier added to it. It bolts in to the factory bumper mounts. The idea is that our grey water dump hose will store inside the bumper, a feature I really liked on a travel trailer we owned once.

We made an adapter/spacer that allowed us to install the factory fuel filler and use a locking fuel door. It also seals everything up so fuel can't dribble into the foam.

On the inside, this box seals up the fuel and DEF hoses from the living space but is open on the bottom to give splashed fuel a way to drain out. You can see the stock fuel filler in the top left of this photo. This box slid over the top of that.

This is the start of the shower pan/toilet platform. It is made from 20g #4 finish stainless.

The bathroom vent is one of these Maxxair Dome Plus units. Push up on the handle to open the vent. It also has a built in LED light and integrated switch. Convenient!

Thank you! It drove much better with this set up than it did with the Lance 825 that was on it before. However, we still have a lot of weight to add.

We installed some porch lights, and for some reason I thought they should go about half way down the wall. Right at eye level. They are blinding and this will need to be changed.

We've been working on getting everything done inside that needs to get done before we can add the interior skeleton. Proper SIP construction relies on both the external and internal panel skins being bonded. This has included wiring of lights, switches, vents, USB charge points, etc. We also wall papered the walls in the areas that will be exposed so the edges of the wall paper can be covered by the internal framing/trim.

The two "exterior" shower walls are lined with "Smartcore" waterproof engineered hardwood flooring. It's a real wood veneer laminated to a very tough plastic/composite backing. Seems like super high quality stuff. The Alder plywood that makes up the "interior" shower walls has been laminated with stainless on the shower side. The edges of the plywood are trimmed out with some formed aluminum that will also become the door seal.

Very happy with the product and it will make using the camper even more enjoyable. The idea behind the slide out porch was to give us a place to escape the mud, snow, dirt, etc and take shoes and jackets off before entering the camper. The door that conceals the stairs doubles as a quick step for when we just need to unload some groceries or grab something from inside. The slides are 300# units from Amazon and they are not going to cut it. They are probably strong enough to work, but the latch mechanism comes undone when weight is on them and that's no good. New 500# units from McMaster are on the way.

Next up, it's time to build some underbody boxes!

Absolutely love this build. I had a light weight pop up truck camper for years that was by far my favorite camping rig. My wife and I don't do campgrounds so getting as far back as possible is the goal and the truck camper made that easy. Of course now with kids involved we have a toy hauler but i miss the simplicity of having an all in one unit.

I have a tough time ever "finishing" a project, something about that last 10% taking 90% of the time! But, we have been diligent about making sure we finish a portion of the build before moving on. We finished up the underbody boxes with a coat of Raptor Liner. This was our first experience with the stuff and I am impressed. Easy to spray and it seems to be curing well.

A "gutter" was added to the door opening to push against a bulb seal. Should make these boxes watertight and dust proof.

The keyed cam latch is keyed to match the truck.

The box under the fuel filler was going to end up pretty small due to the fuel and DEF hoses. The plan is to install some mechanical stuff there instead, like an air compressor, the diesel heater air intake, and shore power plug.

The slides on the porch were upgraded to 500# units from Accuride (9308e) and that made all the difference. The slide out porch is now easy to use and feels rock solid.

We also got the windows installed in the bed area. Some natural light in the camper made a big difference in the interior feel. The built in shade and screen is a really nice feature.

We've been working on getting all the mechanical systems installed, plumbed and wired. This has also included building a few of the cabinet boxes for the interior.

Here you can see the kitchen (bike box) and dinette taking shape. We're using Alder plywood for the interior cabinetry.

The forward bench worked out well. The 42 gal water tank sits under the 3000w inverter charger and 300ah LiFeP04 battery bank. 500# of stuff in 5sqft, forward, low, and centered.

The water heater is a Whale 6 gal unit with a hydronic heat exchanger and a 1500w electric heating element. It was originally intended to go under the dinette bench but it worked out much better to put the inverter and batteries there instead. This placement worked out well. It will end up inside our rear closet and the proximity to the shower means we will waste very little water waiting for it to get hot.

Plumbing ended up a little complicated. The silver thing with the red button is a thermostatic mixing valve to account for the possible wild temperature fluctuations from the hydronic heat.

Do you have recommendations on a WiFi modem that accepts a SIM card? How about a reasonably priced unlimited carrier so the truck can have dedicated WiFi? Currently exploring Visible Wireless and a MoFi router.

Time for an update!

We have been on the road full time for 6 weeks now. The build ended up taking us 2.5 months total to complete. We spend $20,000 in material. Life on the road has been great! Most of our time thus far has been skiing but we are looking forward to warmer temps and less snow so we can do more 4x4 exploring and bust out the bikes.

We have spent some extended amounts of time in below freezing temperatures, including multiple nights at -10F. The camper has held up extremely well. We have had a few water lines freeze, but nothing that couldn't be fixed with the blow drier.

Been following along on YouTube, didn't know you were GJ too. Somehow I’ve missed this thread.. Nice build, outcome is fantastic. Your metal fab skills are impressive. Think my favorite part of the build was the hidden step/stairs assembly. Looking forward to you addressing the supsension and some larger tires. Cant have and adventure rig without offroad tires. :)
