Any fiberglassers on here?

Anyone on here do any fiberglass work? I want to pick your brain about a idea I have for my Ford Raptor bumper. I have never done any work with fiberglass and want to know if what I want to do can be done and how to go about doing it. I want to build some fog light pods into my from bumper, this is 2 fold, it covers the huge holes in the factory bumper and also gives a nice home to mount some fog light. Please see picture attached and tell me if it's possible. Thanks for any help you can give me.

Yes, its' possible, but fiberglass is NOT fun to work with.
It's fun to play with.... but very not fun to have to sand or grind. (Itchy)
You're probably better off buying something done, but if you want to try it.... go for it.

Yes, it can be done. It will be challenging with respect to creating 2 molds or bucks to lay the fiberglass in or over to get the shape you need. Also, 90 degree corners are hard with fiberglass. My downhill racer thread has some discussion you may find helpful. Also, I remember a thread (I believe on GJ) on building speaker boxes. You may be able to get some styrofoam blocks carved to shape to form molds/bucks. Keep us posted if you move forward.

Fiberglass is pretty forgiving, as long as you properly build with it. You can read basic articles on lamination to get started.

Some things to consider:

Are you going to use polyester or epoxy? for what youre doing, i would recommend epoxy.

Second, some types of foam work with polyester resin, some don't. I'm saying this due to the comment above. Polyester resin and styro do not get along. Epoxy will work fine with styro.

Personally, My approach would be to build a mold off your bumper. Then fabricate a new part off the mold, and modify away. That way if you screw up your creation, you can always cast another part. And if you don't like the way it looks, you still have your OEM part as well.

And to be clear, we're just scratching the surface here. There's a lot to consider - those are just some initial points.

If you're doing this as something fun to do (and to end up with a unique, cool part) I'd say go for it. If you're trying to do it to save money, probably not be route I would go.

I'd go aftermarket if possible. The stuff smells horrible. And is a pita to grind/sand. The worst part was probably doing the filler work to get it smooth enough / consistent enough for paint.... Paint shows every pinhole, unsymmetrical curve, bump, etc.

Heck yes you can do it, but there is a pretty steep learning curve if you want it to look nice.

If you drove an 86 Taco, you would have already started. Nice truck, don't **** it up.

Don't wanna over-simplify... But IMHO if you want to learn fabrication, fiberglass is more forgiving than a lot of other materials.

Weigh your options / goals.

Glass fiber reinforced composite is probably the most heavily misunderstood and abused engineering material on the planet besides "putty".

My suggestion would be to visit your local boat builder and learn how it's done. Most of the processes for the creation of plastic tooling are not well documented and vary by manufacturer. To the best of my knowledge, nobody has ever written a comprehensive book on the subject of molding composites with plastic tooling. At least, when I was struggling to learn the business 10 years or more ago, no such book was available.

However, many books are available on "moldless composites", which is about as sophisticated as a rock. The results (both aesthetic and mechanical) are fairly poor compared to molded composites.

I've spent too much time (2 boats too many!) building with epoxy and fiberglass! The best advice I can give is hit the West System Epoxy site, read a lot, and do some experimenting before you try anything. West System is one of the best, if not THE best source. Also, take the warning labels seriously-----I always did and tried to work neatly and I STILL ended up getting 'sensitized' to epoxy badly enough that if I work with it at all now, my eyes will be swollen the next day! Very powerful stuff.

Sensitivity to it seems to build up over time. I was fine for my first big project, but become sensitized to it before I was through my second boat. Thankfully, once cured, it's more inert and I still have and use both boats.

Protect your skin and have plenty of airflow. Of course, if at all possible, just BUY it instead of going to all the mess and fumes and steep learning curve.

Im not, it's just nothing anyone sells asa fog light kit fills the hole up. And they do sell is just a bracket with to square lights on it that looks like ****.

What i'd be looking to do is first can a flexible sheet that flexes and wraps around that hole on the back work? i'm not sure if you're wanting a dome looking thing. Or an after market like those and to fill the hole use some abs plastic cut around the bracket.

My guess is you're thinking some pod looking custom thing.

A flexible sheet that you could put some small circular cutouts for the small circular xenon types? (i dunno i just drive my truck) in would be easy...either glass or plastic. If you're wanting like a pod looking thing that's going to be some work.

Easiest I'd be thinking diy vac forming, i've done some marine radio, chartplotter,etc faceplate covers that way but didn't get too far into it....i'm not knowledgable on the types of plastics and how heavy of a plastic you can do it at home. The stuff i made was thin, but easy just made a wood buck and vac'd over it. Had to make a diy vac setup with a shop vac, some wood frames, bolts, nuts,etc. my guess is that will be too lightweight.

With glass you have to make a buck to make a mold from (you glass the buck, then use that for the mold since the inside is now smooth...little to no fairing except you get out what work you put into the buck). Or you make a mold glass over it and do the tough way of fairing everything ..That gets old quick!

...but then again some do spend tons of time doing that for stereo install and such. On something like that though i mean it's not a ton of work. Heck if i wanted it i'd probably do it that way. It's no different than how they glass up those stereo box installs and stuff.

Or you can make a reverse mold, those come out pretty good, i've done boat hatches and such that way. Again how much work after is due to how much work you put into the mold.

BUT if you can say take a flat sheet that has some give, cut it out, and cut some circulars in there and bolt it somehow that will be tons easier. ABS will be cheaper... or roll out some glass on a piece of glass or melanine and you'll have a heavy duty piece of glass as smooth as a babys **** that can flex.

You could possibly combine the two, make a buck from some thin ply, cut some wood domes there (which you'll eventually cut through after you pull the mold) glass over that. do some quick smoothing and some run of the mill canned high build primer. Probably come out pretty decent. Attaching it may be a pain figuring out.

Epoxy is expensive, i have this bad habbit of picking up boats and having to do transoms and decks . 75 bucks a gallon from a fiberglass supply then you have shipping....WAY too much resin for this project. polyester resin much cheaper, comes in smaller quantities, with some matt glass. Probably all you need there...you're probably talking 30 bucks then some rattlecan high build primer and paint. polyester is styrene based it smells like heck, your wife kids will complain endlessly.

You won't get the itches from this, only when you probably use an angle grinder or dremel to cut whatever you made out..that's a small project. Do a transom or deck replacement THEN you'll know the itches!

I'm not a pro! my projects are amateur....just diy but here's some pics to give you an idea ...one is my first test vac forming for a radio cover on a boat, another i made a windscreen hatch from a buck but i didn't use that for a mold it was tons of fairing, another a door. Anyway long story ...never liked deck bow riders that stuff, decided i only liked center console fishing boats after that and am working on that now.

tons of googling you should be able to (quicker and tons easier though if you buy it!)

BTW foam is easy to work with but ...and it's a big but...you can't use poly resin with it. It will melt it...even the heat will but the styrene will melt it immediately. Better to use epoxy. However to do it cheap with poly wrap it in alum foil first! Don't do the blue tape stuff...that never worked worth a @#@ for me and i know as that was my first glass project and i made the buck twice because of that!

I thought they look like **** too. Especially when you consider what you paid for the truck.

Working with fiberglass is not difficult. Like others have said, practice making something less important first. Also, if you plan on using weaved cloth, cut it at a 45 degree angle. This makes it much easier to work.

I would make it the same way the audio guys make speaker pods. Cut the shape/ring out of wood. Mount it to another piece of wood that takes the shape of the hole. Support the ring where the light will mount with thin pieces of wood and glue it all together. Then stretch an old sweat shirt over it and epoxy it up. Bondo and paint to finish.

What is the bumper made out of?

If you are going to use 'glass epoxy is the only way to go, more expensive but much easier to be around.

I'm far from a pro but had played with fiberglass for different repairs in the past, nothing major though. Over the Christmas break I built a custom subwoofer enclosure for my wife's Z4. It was time consuming, but very easy. The coolest part was "fleecing" which was mentioned earlier, this is where you take a piece of stretch material(lycra works great, I used an old workout shirt), stretch it onto the object you are making, then coat it with resin. Once dry reinforce with fiberglass on the backside. Here are the pics of the build:

I taped off the area for the enclosure with blue tape, several layers to make sure no resin would get through to the carpet. I also made sure nothing would keep the box from sliding in and out. I actually filled a section of the "floor" as it wouldn't allow the box to come out.

Actually, I studied plastics including reinforced fiberglass lamination at L.A Trade Tech in the 70's. I worked in the industry all during the late 60's and early 70's. One job took me to the Queen Mary ship. I was there for 30 months glassing.

I make one-offs using auto styling clay and plaster of paris. It goes as fast as you can work. The parts aren't great, but they can be detailed and used as the end part or for a plug for a decent mold.

Exactly!

I enjoy working with Chavant clays. When I'm not under pressure to produce it can be very relaxing! They smell good too, although that's something only a modeller would be likely to say!
