I need to make this hex shaft air hammer bit fit in to a round shaft air hammer. The smallest diameter of the hex is the same diameter of the of the round. Also, the round part of the hex is too large. Yes, I know a lathe would be perfect for this but I don't have one and don't know anyone with one. Anyone, have any crude ideas to make this happen? I do have access to grinders, drill press and many other tools.

It is aluminum-Bronze. I figured this is not precision work. Grinder and sand paper. Maybe, get it in to a drill, with some 80 grit make it nicer.

This gives me the impression that you will be working in a potentially explosive environment. If this is the case, DO NOT USE AN AIR HAMMER. The housing of the air hammer may be aluminum, but the internal working components are hardened steel. There is potential for creating sparks inside the air hammer.

No, there is no gas in the room. Just requested there be no sparks. Thank you for the help.

No sparks (i.e. not hot work) is a lot different then an explosive atmosphere.

If they just want to avoid a "hot work" situation then the black chisel is fine

-Aluminum-Bronze alloys (there are several) can be extremely wear resistant. They're often used as wear plates in stamping dies and injection molds because of the wear resistant properties. What I'm saying, without knowing the exact alloy here, is that attempts at grinding may be far more difficult than ordinary steel or even tool steels. Whenever I had to machine aluminum-bronze alloys a HSS cutter worked (at reduced RPM) but I preferred using carbide because of the heat generated that would often ruin a HSS cutter if you weren't careful.

I agree with the above poster that said if the boss said "no sparks" then the boss should be able to afford the correct tool instead of requiring you to adapt this one to make it work. Since there's no lathe to modify this that means the boss has never machined anything from aluminum-bronze and the boss is an idiot IMO. Good luck.

I have been known to chuck something like that in a drill motor by the working end and present the hex to a grinding wheel. By spinning the bit you get a fairly good round on the hex end. Just use a light touch so that you only hit the high spots.

What is special about the bit you are trying to alter ?
I would just buy the right bit their not that expensive.
also looking at the two bits you have the one to alter I don’t think a spring on a air gun will not fit and probably snap

It's a $100-150 air hammer bit.

If I could chuck it I would probably spin it and use a grinder to shape it. If not knock the high sides off and use a piece of sand paper for the top of the shank.

It's non-ferrous. Don't use a grinder, use a vertical belt sander. Hold it between your palms and roll it back and forth so the hex part spins against the belt.
