Not a bad idea, I'd like to see the thread when and if you do it. It does seem like there will be a lot of wasted space internally.
Well I was thinking of making a Top Box and you really only need 12 pieces for the framework. Then add drawers just made with sheet, drawer slides, and some skin and you're pretty much there.

I was thinking I might use 1.5 square 80/20.

I am about to embark on an 80/20 project myself, but I am making a photographic style light box of sorts. I have a bunch of used 80/20 and I think it will make a nice adjustable unit. I am still working on my size and what needs to be incorporated in it, but I would love to see a GJ 80/20 toolbox build, so I vote "go for it!"

I built a framework out of some spare 80/20 and set a hf 44" and some other misc small side boxes I had in it, put a top and lights on it. It's since been disassembled, I'll have to try to find some pics.

If you had a source for cheap 80/20 it could make for a cool box. It seems cost prohibitive to me to buy the stuff for a one off box.

8020 has its uses but it's way more expensive than you think. Also you have to tighten the screws once a year because they loosen and inside of the rail collects dust and crud over time. It has a place particularly if you are using the extruded rail as a guide, otherwise build it with welded steel (outsource it) or wood and you'll probably be happier in the end.

If you are going to do it though, look up Alufab. Same extrusion profiles, half the costs. Have fun.

I have a few projects made from it, but really its best for high accuracy, modular/changeable applications.

I've used literally ten's of thousands of feet of aluminum extrusions - 80/20, Item, Bosch, etc. It's great when used in the proper application - building a tool box is not one that comes to mind. You can buy a great tool box for much less than the costs and labor that would be consumed building one from extrusion and sheet metal.

As above I've used and worked with lots of the stuff. Be aware that not all is interchangeable and if your buying used know that 80/20 comes in metric and english profiles. A lot of the hardware is proprietary to the brand. So be aware of the brand your working with and if serious get a catalog. It is great stuff in the right application and can be a pain in others.

I'm reasonably sure there is no 'easy' way to build a tool box, not a good one anyway.

I got a legit chuckle from your description. I went through your described process and never built anything from it. Lived vicariously through some friends who did.

This was over a dozen years ago. And yes, I still think about what I could build with it.
