Cannot fit tail pipe over muffler pipe. One pipe fits but other is just too tight. What is feeling about cutting a groove lengthwise in tail pipe of about an inch to give it a start to fit over the muffler allowing it to expand a bit while installing?

Yep. Even on new stuff you need to open it up a bit. The chain auto parts places have them to loan.

Notice in that product pic it's overdriven. LOL If you get to that point you need the next larger size. So OP, measure and ask for the correct size.

As an answer to your question I have gone the route of slicing the pipe multiple times. Sometimes you end up with a leak if you can't get one inside the other far enough. I have the expanders and have also used the parts stores adapters. They also have a cone you can hammer in the end but if I remember it's a little pricey.

I just went out and measured my 1-1/2 and it is indeed 1-5/8. You might try to remove one section of the expander. Put it in the pipe and snug it up a loosely and then position the sections evenly.

Confirmed: I just removed one section but it wasn't quite enough, so I also removed the the clip ring that keeps the nut from threading off the hex bar and that gave just enough adjustment to get down to size. It fit in a piece of PVC measuring 1-1/2".

Car is an Austin Healey 3000. 1961 Will try the idea of removing a section of expander to see what that will do. I have the one from HF and as it is it is too big with all the pieces in place.

If you use these suggested tools, try getting the pipe as warm as possible. Real exhaust pipe is usually pretty tough stuff. If possible, take it to your local muffler shop, they'll usually do some hydraulic adjusting for a few bucks.

Those expanders pictured work like ****, they are intended to remove the dents from a muffler clamp, not upsize the pipe for a slip fit. I second hitting up a muffler shop close by and let them do it.

The right tool for the home gamer is this - https://www.amazon.com/dp/B01JBICBJ4/?tag=atomicindus08-20, OTC also makes a similar kit. If your doing a few than the $100 is money well spent, if not it would likely be $5 at a local muffler joint.
