The bottom of my small propane grill started to get rust holes. I had some Aluminum sheets, made a template, cut it out, drilled where the leg holes were and made a bracket for the burner shield. I also had to make a handle which broke. I had some spare wood and sliced off a piece to make it. Now I'm all ready for the weekend.

nice repair . just curious if the aluminum will hold up to the heat
Hopefully it will. I only use the grill about three times a year. Memorial Day, July 4th and Labor Day. Someone threw it out. That's how I got it about ten years ago. It was in very good shape. I don't know how it rusted so fast. I guess the heat and cheap metal.

I’ve got a commercially made aluminum grill. It’s held up fine. Not sure of thickness. The guy I bought it from runs a small aluminum fabrication shop along the gulf coast and makes grills for condos.

When my burner shields rusted out on my cheap junky grill I rarely use, I ran some self tapping drywall screws through the front and back for the ledge, then fit some cheap dollar tree baking sheets with some holes in them over the burner. They sell them with holes already punched in them or just solid cookie sheets.

It's ugly, but serves its purpose and was cheaper than throwing it out and buying a new one.
