How should I fix this?

This is the pannier rack on my Husqvarna 701. You can see where it’s starting to crack. If I just weld the crack it’ll happen again. I need some ideas for a permanent, professional repair. Thanks

That's for sure a crack. Replacing the material completely would be best, ie rebuild it.

But gussets should work a long while. You could use flat stock to get around not having a bender/notcher.

No longer under warranty? They'd probably disclaim it, saying, "you overloaded it!"

Doing a birdsmouth with tubing would be the 'pretty' way, but flat plate would be a lot easier. Check to ensure that your gusset just doesn't transfer the load somewhere else to over-stress and fail.

I did overload it then rode up to Tuktoyaktuk where I did 1,500 miles of dirt and gravel.

I would probably go out a few inches if it stressed it enough to crack it in the first place.

Notched tube would be best and if you only have to make two would be easy enough with an angle grinder. If not some thicker plate 3"X3" cut like a triangle.

You can do two big triangles sandwiched over the whole thing, or two that lay in the crotch on either side... or both if you wanted to go nuts.

Brazing is a good idea.

The first and most important thing is to stop drill the ends of the crack. 1/8" is fine. It's inportant to know what material the rack is made of if it's chrome molly a different welding method would be required. If it's mild steel brazing would be a good way to do it.

It appears to have cracked in the under cut of that poorly done weld. I would weld it for a repair, tig or O2/Ace, both of which are acceptable for chrome moly or steel. Braze or tig bronze may open up further trouble and limit repairs down the road.
