Yes if the wire is exposed it will either need to be in conduit or need to be a jacketed cable like SER.

The answers for 50a subs are most likely defaulting to the 60* c amapcity column which is for NM-b and thus theyre getting #6 cu or #4 al. That is why its better to just size the wire yourself using the ampacity table…

Well, finding no. 8 SER seems to be a challenge and if I do, not sure it will cost any less than no. 6. I was going to do a whole new feed - 90 amps - and found no. 3 was more expensive than no. 2 because no. 2 is more common.

So if all copper and 75°, looks like I can go to 60 amps. Better for one EV 50 amp charger plus the lights and openers, all that's on it now.

Stupid question, never done this, but 1" pvc in and SER out of a 4x4x4 pvc box. Do I want holes both on bottom or 1 top and 1 bottom? And to rear center or what? 4 stranded copper no. 6s in and out. PVC has to enter bottom. Bigger would have been nice but 60+ ci should be plenty.

Whichever orientation works well in the application. Won't really matter from a connection standpoint since you are using it as a junction box and not a pull box.
