I took a humidity reading in the shop and it appears to be about the same as outside, around 60%. It certainly feels more humid in the shop. I'm looking at mini-split systems now :)

I've been looking at then since I insulated my shop. Just havent pulled the trigger yet. Thinking about two MrCool DIY 36k units for a 60×40

I doubt you would need two unless you want to keep it really cool. Also depends on how well insulated and how many windows and doors. Mine is 30x40 with a 6/12 pitch, so 22 feet to the roof at center. I have 7 3x5 foot windows, double pane low E, a man door, and an insulated overhead door 12x12. My 36k MrCool had my shop from 90 to 75 in no more than 2 hours and removed a ton of water the first day. After that it just idles. I leave it on 78-80 when I'm not there. When I go in it feels cool and dry. I generally set it to 76 while I'm working. I leave a standard box fan running all the time just to circulate the air.

I live in Frisco TX and have experienced a bit of rust. I added exhaust fan with variable speed and A/C and the problem was solved. My garage is tight and well insulated. I measure humidity and Co2 levels and adjust ventilation accordingly. Oh I failed to mention 3 dogs that add to the humidity and Co2 levels.

Good to know. My roof is the same height at the peak. Only 4 3x3 windows and 2 insulated 14X12 doors.

But my shop is precisely twice the size, being 60x40. 36k claims to be good for only 1500 sq/ft that's why I was thinking two.

For reference I have a 20 x 20 x 9 garage with 12k portable air unit vented thru ceiling. Insulated garage door, man door and no windows. Will hold steady 80 or even less if I want. I replaced a 10k unit that struggled.

36k will likely fall short. I would look at a mini split unit as they tend to be more efficient.

Couple hours west of DFW, I was playing with some muriatic acid ....That caused rust on some of my tools and chop saw, new sheet metal etc ... I swear even with the cap on it will leach out in the air and rust things 10 feet away. Had to move it to another storage room.

Another vote for check for chemicals you are storing.

Lived 40+ years in Fort Worth, never had issues with rust as you describe. Granted the RH can be somewhat higher there than west Texas. Spent 4 years in Houston, only minimal tool issues there. +2 on storing chemicals of some sort. Pool chlorine and/or muriatic acid will cause all kinds of issues. I usually wipe my machine surfaces here down with ATF as a cleaner and bit of rust preventative.

I find this really strange as I've not really had a rust problem with my tools in the Houston area. They all sit in an attached garage that is not insulated or humidity controlled in any way. Do you have a humidity meter you can throw in the garage and see what it is?

Weird. I don't think of DFW as being particularly humid, especially in summer, but a light oil on everything would help. Just rub a bit of all-purpose oil or WD40 on a rag and wipe down stuff. Pretty much what I use to clean stuff after using, especially if I have to clean stuff with water (like shovels and plumbing tools).

When I change planes at DFW in summer, having come from COS, it feels like hitting a wall of humidity.
