UPDATE:

Okay, so switching back to the 12g 25' cord did the trick. I was able to weld up my caster brackets today without any equipment related problems. Operator related problems, well, that's another story.... let's just say that I won't be posting any closeups of my welds.

I picked up a Tweco 200a ground clamp today, will likely install it this week sometime. I also got a 50a 250v female receptacle/plug end so I can make up my short jumper and start using 240v, the cord build will also take place sometime this week. Blasted welding store also suckered me into buying a new Metabo 4.5" grinder. $84 for a German made Metabo. How could I pass it up?
