Happy to say I checked a mini-project off the list!

Went to my buddies to use the mill to "drill" some holes in my axles, only to realize that the outer axle tubes must be hardened and laughed at both the hole say and a 4 flute end mill....so onto plan "B" which was the savage way, angle grinder and a cut-off wheel!

Not elegant, but hopefully effective lol....I did get one hole drilled, but quickly realized it was almost a fluke and/or it would be a one drill bit per hole affair....not cost effective

The lone hole! Also, note my "fish mount(s)" for more surface area

Here you can see all the "cuts" I did, they go from outer tube with some cut into the inner tube for hopes of them coupling for max strength

I missed taking a photo of all my goober MIG welds, but no one needs to see that mess LOL....but you can see my fine grinder skills :ROFLMAO:

Once that was done, decided to throw the engine back in, happy to report that the engine went in with the header installed....I have to admit, I am really please with the aesthetic of this side....I got started on the drivers side while the day wound down...got #5 runner mocked up....need another set of hands to work on #7, so hopefully get that started this week, then "I think" #'s 6&8 should be relatively straight forward....

You mean you dont like rebuilding Audi axles? I have built hundreds of them back on the day. Still the outer boot kits part number etched into my mind lol. Outer boot was a gravy job I could do with out removing axle from car. At my best I had it down to about 20 minutes per side. Inners were never really an issue unless you had vibration on acceleration. Glad to see this project moving right along!

Lol, once I got the hang of the inner it wasn't bad, outers were gravy, those are TT/R32 so they just pop on/off since they are held in with the clip....those inners **** they need to be pressed in/out.

Hoping these hold up for a while, certainly time will tell!

Thanks.

Yes, the inners are B6 S4, to match the rear end (diff), the outers are from an mk1 TT/mk4 R32, from when the car was all wheel drive swapped using TT/R32 rear suspension....Nothing more than dumb luck that the S4 Axles on the inner CV side are hollow and the TT axles are completely solid....so it was a manageable recipe with the right tools

Looks good man, i'd love to AWD swap my MK4, but i'll stick with doing a DSG swap. Granted an AWD, DSG swapped Jetta would be pretty cool. My next car will be a B5S4, but it will be mechanically stock aside from an intake setup and a fast Intentions cat back exhaust.

Well, I can say after a little over 2 weeks I have caught up with everything. Good read and some great projects along the way. I feel like every time I read one garage journal thread I end up with at least 2 more threads I add to a list of ones I want to get caught up as well. This list never seems to get shorter but rather grows exponentially.

The garage space looks fantastic and I really like the wood and metal bar area you built in the old garage in the basement. The E88s on the Cayman look fantastic. The MK4 build is insane and very cool. All stages of it although I am partial I think the gold BBS wheels on it. I used to show a lot with a bunch of VW guys in the mid 00s and early 2010s back when I lived in PA but I was more on the Japanese tuner side of things/Honda world than VW. Always loved the work that went into shaved bays in the VW world though.

The paurdy room is coming along nicely.

Thanks for the kind words, I had seen you going through the thread from the "like" notifications....always funny to see that, and I totally feel you, GJ seems like a never ending rabbit hole of "finding another thread" lol

Got home Friday from the trip, enjoyed relaxing evening....Saturday found some house cleanup and unpacking, then snuck out to the garage for a little work time....then out for a friends 50th, then back out to the shop Sunday again...

Before I left a buddy of mine came to help me "figure out" runner #7, its short and has to make some tight turns around the steering shaft, I "thought" I had the angles figure out....got it pretty close, not 100% in love with the couple little wiggles, but it has me to a point that I think when I pull the engine next it will be easier to see if I can find the route to get some straight in there rather than the bends...

Got this far Saturday

Sunday got started on runners #6 & #8, trying to mimic the look of runners #2 & #4 on the passenger side

Start of #2, before cutting the leg back
53524651096_4fb68f3ed8_b.jpgUntitled by fouckhest, on Flickr

Hard to tell here, but this is with the leg pointing back trimmed a bit....it will need to come back further, looks like I'll be able to take 2x 45° bends and do an "Z" over the #7 runner so #8 runner can come up and have the same look
53524826778_5964f66e55_b.jpgUntitled by fouckhest, on Flickr

Little better angle, but I am confident I can get the headers looking close to symmetrical, will see how this week goes and what time will allow for shop time

Looks like you had a great trip. Telluride is an awesome place.

Visited Telluride back in 2016 on a ski trip with my brother. I love Colorado as a whole and have done 3 trips in the last 10 years but I think Telluride might be my favorite small town out there.

Yeah it is a great little town, we did Steamboat for our honeymoon last year (I'd been once before, but didnt spend much time in town), I love Steamboat as well....another great little town is Jackson Hole, been there in both summer and winter, another great spot.

Oh nice. Jackson Hole is on the list of places I hope to visit in the next few years.

I hope it doesnt get canceled, they have all started to get some snow, just not what it was last year for sure....

If you do make it out to steamboat, at anytime, make sure to book a trip up to the strawberry hill (or something strawberry) hot springs, book the first trip with the shuttle, well worth the $$$ place is amazing!

Made some progress earlier in the week on my headers, but lifted the car up to move another under so I could start cleaning for our now "annual chili cookoff" this weekend and forgot to take some photos :(

In other news....got some new wall art hung up in prep for said chili cookoff :)

In more other news....I recently accepted a new job, thus turned in my notice at my current job, since doing that I had to "cash in" all my "atta-boy" points from my current company, the only thing useful to me were Lowes gift cards, not exactly what I wanted, but gave me the push to finally buy a new metal chop saw, this unit arrived mid week

So that means, new project incoming!

@fouckhest, I have the bottom end version of that saw and it's a huge upgrade from an abrasive wheel on a miter saw. The difference is night and day.

I did make a very simple cart that allows the chop saw to roll under the workbench when not in use.

I have been seriously considering that Evolution miter saw. Curious after a project or two how you feel about it. I have an abrasive chop saw, and setting up for accurate angles is a process I dread. Not ready to drop 4 grand on an ellis 1600 yet.

@jcarapet, I don't do a lot of metal cutting but every time I use the Evolution Rage 2 I smile. No fireworks display, no razor blade edges and no drama. I think the one @fouckhest got has a much better table so if you plan to use the saw a lot, I'd opt for the top of the line model.

Thanks @Bob Heine , appreciate the feedback, definitely excited to get started on the stand project and see how it works

I will certainly post my first project, but it seems like they are an overwhelming good upgrade from the abrasive saws. I feel you on the cost of a true cold saw, they are crazy

Found a couple hours out in the garage yesterday, worked on runner #6, I had finished up runner #8 earlier in the week before I started cleaning....probably going to pull the engine to finish #6 since it will be down below the others, will be better for fit up

Progress is coming along nice on the headers.

Quick question for you. Curious what the measurement is from the lift post in the middle of the garage to the far wall. How wide is your parking space basically for the Cayman on the side of the lift?

Thanks, I'm excited for them!

Quick measurements are: 10ft from metal siding to lift post, 8.5ft inside/inside of lift and 2ft from lift post to the other wall.....that lift post "kind of" drove all the dimensions, I wanted to be able to carry a wheel/tire behind that post in case you were rotating tires, if that makes sense

Your wall to lift post measurements are spot on for where I placed mine, but I didnt account for the pump hanging off the side of it. Just barely too tight to slide thru with a wheel in hand. Of course nothing has wheels small enough to just tote around anymore so I roll them under to rotate tires. Best advice I can give is get as far off the wall as you can. Makes life so much easier!

I think I am going to regret my in ground power placement. It only leaves an 8.5ft space to the right of my lift for parking another car. Might need to cut it flush and go back to the conduit off the wall so I can move the lift further to the side. I had planned on 9ft and somehow got my measurements wrong.

Ah, gotcha....I would suggest a similar approach to my lift positioning, get it as close to the opposite wall as you can, again, I used the carry a 9" wide wheel/tire behind the lift....I've actually been surprised how much I do end up walking behind that post.....also, gaining any extra space on the parking bay will be beneficial, 8.5ft will be tight, even if you are close to the lift post

Kind of forced myself to go out to the shop last night, wasn't super motivated, but #6 runner was so close to being done, I felt like I needed to make something happen.

Continuing to get better at removing the engine, will be interesting to see how it goes back in with the headers on, if possible, it did come out, but needs to come up pretty high to get around the frame mounted engine brackets

Decided to tack #7 runner in place before finalizing #6, happy to report it was a simple fit of some additional straight and a 2" CLR 90° brought it all together....I am not super thrilled with how #7 looks, so might need to pull it back off/apart and see if i can get a cleaner routing.....#8 also needs some love, it doesn't fit all that well at the header flange, but that should be an easy clean up/fix

Went out last night to address the poor fitment of runner #8, quickly realized that I would not be able to get a socket on that runner....so pulled it out and cut it apart....found out that in order to get the socked on that last flange nut the angle I had cut was going to be a bit short....

SO...placed an order for another 2" CLR 180° bend along with a couple items I missed during my last order...But, this gives me time to pause on the headers, placed my order for materials this morning to build the cart for my new chop saw

Bummed, it was so close :(
