About to order some pluck foam for the first time for a project! Wondering, what do you when your case is smaller than the foam you are ordering, say if in this example, my case is 15"x11", then would I hafta lose that "solid outer border" (highlighed in yellow), and the square foam pieces become my border? And I would have to trim them to fit the edges of the case, then proceed with plucking the foam from the interior as normal?

I would keep 2 of the yellow edges, cut off the other edges to fit, then glue or tape around the outer edge to increase the stability of the tray.

Or cut off one extra row and move the edges in then tape them.

I like my hot wire cutter so I can cut the foam out to better fit what's going in it. On the times I've used pick and pluck, I didn't care about the border much.

After I’ve plucked all the foam out, I spray the top and all 4 sides with plastidip to stiffen it up.
It takes several coats to get the job done

You may very well have your reason for pluck foam, but just in case, have you thought about a layered foam you cut out like Kaizen foam?
Is shadow foam an option instead of pick and pluck?
I was going to ask the same thing. They may well have their reasons for going with pluck foam, but Kaizen style foam is pretty neat to work with and can make for a better finished product in some applications.
