However, in looking at you pictures, do you think that one tube may have been stressed in tension on assembly? If so, the heating and cooling cycles may have introduced a stress fracture at the crotch of the bend, then escaping exhaust gas did it's thing. If that happened your repair may last longer than you expect since the tube is relieved now.......

Andy, I think you nailed it there. The sidepipes hanging off of the header flange puts quite a bit a stress on those headers if not properly supported. Not saying that JB's set-up is inferior by any means. Hell I haven't even seen it.

Hmmmmm.....an LS in the Cobra...... Nope, not liking that idea. :headshake

Cast manifolds do seem to last a very long time, I've never had an issue with them. I'm sure it was most definitely stressed, and assume it was from the initial build. There was no movement in the header even with the broken pipe. Hopefully that stress is now relieved and I'll get a few more years out of it and be ready to actually spend the money on a new engine. I'm cheap you know.

Put an L33 aluminum 5.3 in it!

With it having an iron block and heads even doing an LM7 will be an improvement. I like the idea of an L33 or any other LS# block to keep the weight down a bit more. I've been debating on what direction to go since I got the car in 2010. I'll have a couple more years to make up my mind hopefully, and save some money.

I haven't seen how other kits have the sidepipes attach but mine have a mount about 1' from the exhaust tip with some rubber isolated hanger type things that allow them to move some. Too bad there isn't an easy way to install some flex joints without it being noticeable.

If not an LS how about one of the 2.3L turbo 4's from the new Mustang? Or a Duramax? Now I'm just being mean.

I have no reason to justify it but I'm not a fan of the 351C, if I stuck with Ford I'd go either the stroked 351W to ~408W or start with the 460 platform and go to around a 521 or possibly go nuts with an 8-71 blower on a 460 stroked to a 555. See the options are endless but my pocketbook is not. Money and indecisiveness are the reasons I haven't done anything with the engine in 8 years. I just can't make up my mind and don't have the money to do it the "right" way so for now I'm just scabbing it back together and moving on.

So are you going to pull out the other side so that you can put a fresh finish on both headers? You know this always snowballs since you are in there. Weld looks like a good solution so you can enjoy it this summer.

I don't plan to remove the other side, it will be a lot more headache than it is worth. On the drivers side I'd have to pull the steering shaft which in turn means pull the steering column and that is not a fun job in this car. I may put new header wrap on the repaired side, but haven't ordered any yet.

On a related note, the wrap was very brittle and for the first time ever working with fiberglass I get very itchy. When I build new headers I'll have them ceramic coated most likely. I've done a touch of research that suggests the wrap could be to blame for the header failure trapping moisture on the pipe surface as it cools and heats up. I can't say for certain if the header was coated with something prior to insulating them.

Those don't appear to have been coated. The painted headers are painted solely to keep them from rusting before they are installed. If you didn't paint or coat them then there was nothing to protect them.

I don't like header wrap for the issue you mentioned. Jet Hot or similar thermo coating is the only way to go IMHO

I'm not sure if they were painted or not, if you look at the photos in this post: Photos of Header Work It appears as though they may have been. The second photo is after knocking everything down with a twisted wire wheel and it took a good bit of time in the blast cabinet to get through that layer whereas the flange faces cleaned up in no time.

As a side note on the header wrap I used my temp gun to get some info on the header temps as the car was idling after reinstalling the exhaust. There was maybe a 20°F difference from the wrapped driver side vs the unwrapped passenger side. At ~650°F (340°C) I don't think I'd ever notice the difference while driving. Thanks for following along and commenting.

This morning I did a few odd jobs, used the mower lift to install a new drive belt, easy 10 minute job, replaced the spark plugs in the Green Dragon, and adjusted the headlights on the S10. I had to get gas in the S10 this morning which is the first new tank after installing the 3.42:1 gears, I got 18.9 mpg vs. the previous average of 16, I can live with that.

In other news I failed miserably this weekend at getting photos. I fired up the cobra and took it for a little trip, it started off with heading to town to watch my daughters soccer games, then headed to Perry, Ok. to a small car show. One of the people running the show was one of the people I met last summer on the HRPT, he drove the '67 Chevelle. I had fun and got to see a few cool cars, and catch up with a couple of old friends that I just met. :bounce:

That afternoon was finished with mowing then more mowing on Sunday, replacing the pressure pot on the water well, then finely shuffling vehicles around. The frame table is now in the lean-to, the donor suburban is on the lift, and Project Pinky Pi is waiting her turn and looking for her new heart. Here is one photo I had of the drive down our gravel road:

Sounds like a fun weekend, though.

I'm just glad it wasn't still mud like 2 days before Andy. What you can't see is the crop duster just out of view or that I was idling in 2nd gear. It takes a few minutes to go from my house to paved roads going 15 mph (~25 kph), but it keeps the rock chips to a minimum. Please don't tell anyone I did that, yep I still can't type it.

I don't usually post up too much personal stuff that isn't shop related but feel like I should share a bit. My family has had a few losses in the past month or so and the latest has hit really close to home. We've lost one of my great uncles, a 2nd cousin, a nephew who was born 20 weeks early, and most recently my grandfather who owned the Model B. I don't really know what to say other than let your loved ones know you care about them any chance you get.

That's a lot of losses. And you give wise advice, death is a natural part of life so we shouldn't be surprised by it. But it seems we're seldom prepared.

You can't spend too much time with your little helpers. Soon to be grown and gone.

Sorry for your family's losses JB, that's a lot of loss in a short period of time, life ***** sometimes. Like you say, I've definitely learned to cherish the time I was blessed with the ones that have gone, and not to take for granted the time I still have with the ones that are still around.

Thank you very much for your kind words and condolences. I'm back from the funeral and time with family. He was a great man and will truly be missed, the work ethic and life lessons he passed on to his 3 children and 11 grand children will live on for years to come.

In less sad news I pulled the Suburban into the shop, pulled the body, and have the engine, trans, and transfer case on the floor waiting to get the 'Burb out of the way so I can start mocking them up in the '57.... well not the transfer case. I need to get some more steel to add to PPP's frame before I can make the trans cross member. But in short order some sparks will fly and PPP will be closer to running condition.
