Weekend Project 1951 Spartan Imperial Mansion

A Very nice lady asked if I could help with her camper project, she needed a new air conditioner installed in place of a non working much older unit. The Catch it is not a bolt in... the vent hole needed to be modified... opened up to 14x14 from 12x16 the victim in this surgery was a 1951 Spartan Imperial Mansion Travel trailer, pretty much untouched. has had a blackwater tank installed and the toilet relocated for more shower room...
interior wood still intact...

Materials Used and suppliers
4'x12' .050 5052H32 Aluminum Sheet from Airparts inc (local family owned aircraft supply house)
AN-470 4-4 Rivets from stock probably Aircraft Spruce and specialty
Cherry BPSQ 42 self sealing blind rivets
Sikaflex 221 Flexible Panel Adhesive Aluminum Gray

Roughly 3 hours total work time.
Air Saw Crapped out, finished job with Rockwell Sonicrafter... which was surprisingly versatile! Never used one before found new in box in the shop and decided to give it a whirl...
Previous owner had mounted the AC unit on a frame of 2x4s that were GLUED to the roof with I don't know what But that sonicrafter was able to get under them and cut the adhesive without damaging the roof. then when the air saw gave up... literally LOCKED up... no warning just BUZZZZZZZZZ............... nothing... oiled every day like clockwork, nothing I tried could get it to go again... :(

Designed the ring in CAD then cut it on the plasma table... used the table to center poke all the holes, sanded all the edges quickly drilled out the holes to size peeled the vinyl then went back to the roof and installed drilled first two holes to hold the piece square then started drilling and installing Clecos until all was done... with sealer (gotta work fast so the sealer doesn't setup and F up the Clecos)
Sheared some alu strips and broke them up into C channel to replace the strength members I cut out. fitted them in place after the main rivet line was set, then installed these as they would have precluded access to the rivets for bucking, installed them and tied them into the strength members with the inner line of rivets.

Still have to make and install a panel on the front of the trailer to patch 3 holes punched in from the front and fabricate a patch panel for the curb side under door panel where someone at the storage facility she had it at hit it with a mower and tore the panel and dented it in, will have to be done with blind rivets since we can't remove the wood on the inside and no way to get to the back of the rivet line. won't be a big deal because there is not a leakage area there. the Masonite belly pan has been removed...

Client Provided some examples of the work to be accomplished from others who have done the same modification....

I kinda like my solution a lot more...

It appears to have a slight dome to it, not flat. Is that correct?
How did you form the metal into the dome?
Did you cut the hole before or after forming the dome?

No "Dome" there is a crown but only side to side not perfectly flat but .050 5052h32 flexes over that just fine fore and aft there is no crown.

Redbox 2X Came as a kit few years back... with some bucking bars.. 4 punches.

I laid out the rivet pattern in CAD then when I burned the panel on the plasma I had it punch all the holes just peck em so I could drill them out. Like the Rivet setter a lot, I also have a squeezer that I like a lot. Stainless steel. I have an AOH Pop Riveter as well. it was cheap but I wonder now why I never had one 20 years ago!

Phase II lower reveal patch panel, someone had hit it at some point with a lawn mower and crunched the panel and tore it at several points and popped some rivets... I took some measurements and again cut the panel on the plasma table Reversed so that I still have the Vinyl on it during other work... Had to use blind rivets on this one mostly because the floor deck precluded being able to properly buck solid rivets... Turned out OK... Used the Bead roller with the Tipping rolls to break the flange then the English wheel with rubber band to crown the panel to match... I would have preferred to remove the old and not scab it on like this but the owner doesn't want to shell out the funds for that, and does not want the interior wood to be removed.

what is a "bucking rivet"?
I am only familiar with pop rivets we use on dirt car bodies.

"POP" is a brand name for consumer "Blind" rivets (i.e. you can't get to the back of them)

"Bucking" is putting a bucking bar behind the panel and using an air rivet tool to set the rivet... for SOLID Real aircraft rivets... Bucking bars exist in many shapes and sizes to reach behind a LOT of stuff but I just couldn't come up with a way to fit one in where these needed to be...

Phase 3 the final visible item, someone managed to punch three holes in the skin at the front of the unit right by the tongue I believe it was from the Equalizer bars on the hitch either getting loose or while backing up to the unit... either way well here is the solution not allowed to remove the wood interior panels so again have to resort to blind rivets, but I couldn't just put a flat alu panel on there or worse 3 small patches... so I made a larger patch and Bead Rolled the Spartan Aircraft co Logo into the panel...
