I havnt really taken a bunch of recent measurements but seems I put a current meter on my AC/DC buzzer and the settings run way hotter than the dial on the machine, the more I turn it up the greater. I need to go back and write down the math but I knew this. After replacing old equipment, poco ******, service upgrades with big old fat wire from the ****** the stuff runs hot.
85 is closer to 90 and 105 is 115.
All this stuff was figured out when the voltage was a lot lower. They sized the wire and the duty cycle when 220 was still common, even drop in circuits was common but now the 10 wire pulls more than a couple less amps less. 43 was common with some tests, now below 40 and its hot.
The wire has really got better, at least the coatings. They installed them 10/50 for welders for decades from original 60A fuse boxes.
With smaller electrodes and 6011 the current on the AC/DC can be closer to 35 than it is to 50.

I was pondering this with questions that come with new welders. A guy earlier started out with the thought he needed a 6 for a 190 when in truth it needs a 14 but you got to limit the breaker. That would also be single circuit in pipe, if it was done with 12 wire could be on a 50 and serve a buzzer. It wouldn't be legal to use a 12 cable but if one limited a breaker to 30 seems a 12 cable would be legal for a welder.

Sounds like u had a lot of voltage sag on your service.

The upgraded trany and wire fixed that...

Did u ever measure voltage with the welder fired up and melting metal??

It's been a while. The output was closed to the dials with old service, with new the macines run really hot. I can't remember what the old v was,,, this was 20 yrs ago, maybe more but just came to mind when another neighbor just moved here remarked how hot the machine ran.

You also have to consider there may be some efficiency gains in transformers since the old welders came out. I can't say specifically what but in a Ford v Chevy race to advertise "higher numbers" you can see that might be the case.

The next technology jump to inverters is pretty amazing, little things that you could fit in a backpack can nearly equal what a transformer welder can do, sized to needing a forklift to move it around.
