Okay, so I just scored a killer deal on a Pelican 1600 (21.5x16.5x8.5")case from my friend and I decided to go ahead and shadow out my main tool set that I use for working on the truck and motorcycle. He said that a dremel was the way to go and man did that thing fly through this foam, used an aluminum oxide grinding stone in 2 sizes. surprisingly, the dremel running at 3.5-4k RPM does the trick for this job. Not sure exactly what type of foam this is as it came with the case, but I think it's the stuff that comes from Pelican

First off, a pic of the case

A picture of the layout process, basically laying out the tools in good order and then tracing them with a silver Sharpie

Another shot of the same, i would recommend doing this outside unless you want to do a ton of cleanup. For deeper tools, I just cut deeper into the foam using multiple passes.GEDC0033.jpg

Continuing the story...This is the top layer all cut and sitting pretty

The second layer, mainly: ratchets, extensions and screwdrivers

The deepest layer of foam, almost 3" on the bottom.

And everything laid out.

All in all, this set up comes in at a steep 57lbs, but all the tools are secure and lockable. This will be my set-up for the next year or so as I move cross country and into a tiny apartment. Thoughts for later updates include backing the layers in thin sheet aluminum and spray gluing the foam on, also thinking of gluing a layer of foam into the lid to fully support that top layer and keep it from moving around.

Looks great! I have a tool bag in my car that weighs in at about 40lbs, but I like the way you set that up much better. I've been looking for a pelican case, myself, but they're a bit too pricy for me.
