Perhaps Pick n' Pluck foam might be a solution? I've used this type of foam with a pelican case before and it is an absolute dream to work with. Here is a picture I grabbed off of Google images.

Searching the net will get you some results, but when I checked on it, it was way too much $ for me. Nissan_Crawer has done some of this and I think he used a foam mat he got a Walmart?

Yep, wal-mart camping mats.

They looked into it at work, was going to cost over $200/drawer to have it done.

Check the Yellow Pages for a company near you that has a waterjet. That's what they use to cut the foam, but the setup would be time-consuming. If you could do the CAD work and provide the foam (give them some extra for mistakes) then it shouldn't cost much at all since the foam cuts very quicly without any added abrasive.

As far as shadowing drawers goes....(not a foam cutout like I think your talking about)....but DPS has done the cleanest & best job of anyone on here IMO. I don't have near the patience to tackle something like he did.

I got the sample kit from Cascade last year. Nice foam but $$$$$$ Plus it is a 10 set minumum per each set of drawers you want cut.

I did the sample piece for my paulding hammer
