Today I got a chance to tear into the new (old) door.

All the internals are in the parts washer.

I started sanding down the rough spots and found that there's more work to be done.

A few small dents filled with bondo, and some additional mirror mounting holes.

All the holes where re-drilled, de-burred, and plugs cut.

Need to find some time to drag the welder out, and get the plugs welded in.

I just finished reading the thread, I mostly lurk here but I have to say good work with this truck! I love that it is being cleaned up/fixed and being made more reliable, but still used like a truck should! Makes me want to get out and work on a few of the issues on my 84 econoline!

Somebody on here gets to give me a big "I told ya so".

Can't remember who, but one of ya'll warned me about the ammeter gauge burning my truck down.

Well, It came close.

Seems the old plastic U-clip that holds the gauge in failed/cracked, and caused a loose connection at the back of the gauge.
Melted the wire connector a bit, as with the back of the gauge. My inline 50 amp fuse did not pop.

Thinking I'll need to go with a 40 amp next time.

Time for a NEW ammeter. No more old, used ones for me.

When it failed, I lost all power to the ignition. Luckily I was parked in front of my house.

But, I did pick up some old ('82) USMC jerry cans and a couple holders.
Not sure what I'll do with them yet.

Anybody got any good ideas?

The damage to that gauge and the 'second chance' you got is a great reason to NOT put an amp gauge back in. And go with a Voltmeter.

Gas? The thought crossed my mind!

Some of them have lost the interior coating. The one that still looks good inside will be a gas can.

Probably advise worth taking. I already have volt meter installed. Need to figure out what else to put in that 2-1/16" hole

Its easy to reline those old jerry cans by using POR fuel tank liner. They sell it in pints and quarts I think. I redid 3 of mine last year.

Made a little progress on the donor driver's side door.

A close up of the 3/4" sheet metal plugs I welded in at the old mirror mount locations.

I also used some POR15 on the backsides of the welds(inside the door)

As well as all the hemmed edges, inside and out.

I also used some POR15 on the seams of the Jerry Can.

Then sprayed it with some Olive Drab paint.

The Jerry Cans aren't quite WWII vintage

But they come out looking pretty good anyway

The insides got the Evaporust and Red-Kote treatment.

I hear that, it has taken me weeks to do what I thought should have taken a few days. Life always seems to get in the way of projects. I suffer from a touch too much perfectionism and I am working on becoming an imperfectionist.

Stayed late at work this afternoon, and got some work done on the door.

It was nice to have a clean, dry, bright and warm work area.

I finished sanded the bondo

Then I sprayed some filler primer, followed by another sand out.

After cleaning it up, I sprayed it with a contrasting color of primer.

I'll go back in the morning and re-sand/critique, and get a 1st coat of paint on it.

Any referrals for painting this old truck. Starting to look for a painter in the greater Seattle area. North end preferred.

Not looking for anything crazy, just want to match '77 factory quality.

Just want it to look like a really clean old truck.
